From Unprinted Material to the Finished Flag

The Material
StoffeFlags are manufactured today from polyester materials. Generally, white material is used, colors are printed wet on wet on it. Polyester materials are ideal in regard to durability, weight, price and printability, and they produce the best results. Before the material can be printed, it has to be pretreated. This means that it is washed in an industrial washing machine and freed from any residue that has accumulated during weaving or processing. Subsequently it is pulled smooth in a tentering frame so that it will lie evenly on the printing unit and can be printed without problems.

For each color to be printed, a stencil is needed. Print stencils can be made in two ways. In one kind there is the possibility of transfering the picture to the stencil by using a "computer to screen" device directly. In this process, the print motif is applied to the stencil with a special opaque wax. Before this, the stencil has been coated with a light-sensitive emulsion. During the subsequent exposure of the stencil, the places where there is no wax become hardened. The other places remain soft and can be washed out later. Through these places, the dye also penetrates through the stencil onto the material.

The other way of making a stencil is to project onto film with the help of a powerful projection camera. To create stencils using this process, a film is made for each color that is to be printed. The print stencil is then exposed with these films. This is done by using the projection camera into which the film, almost like a slide projector, are placed. The film is then projected onto the stencil, which has previously been coated with a light-sensitive emulsion, with UV light. The places where this layer has been exposed to UV light also become hardened and impermeable to dye. The places on which the "shadows" fall during exposure remain soft and can be washed out after exposure. After this rinsing, the stencils can be used for printing.

Printing
DruckmaschineThe printing itself takes place on 75 meter long printing lines that can print up to 10 colors wet-on-wet. This equipment is operated by computer and can print up to 1500 m² per hour.

Fixing the Dye
FarbstoffeAfter printing, the material runs through a damper in which the colors are thermally fixed. By means of hot steam at a temperature of 195° C and under high pressure, the fibers open themselves and take up the dye. Afterwards the dye is bonded to the material and can no longer be washed out.

Post-Washing
NachwäscheSo much dye is used in printing that it can not be completely absorbed by the fibers. For this reason it is necessary to wash the flags once more after the damping and to subsequently dry them. Only then can the flags be separated and finished.

Sewing
KonfektionThe sewing of large runs is done with the help of computer-operated sewing equipment which takes over the task of turning the roll of material into finished flags. Smaller runs and individual pieces are cut by hand and are sewn professionally. Each flag is then individually packaged in polyethylene film and marked clearly. Afterwards they are shipped according to your specifications and wishes.
